Try slipping a washer under each clutch spring.

Has the clutch lever got play before engaging?
Did you soak the clutch plates before fitting?
Check the cable, if it's tight it may not fully return to the same place every time.
It has been known for levers to push in at speed causing the clutch to slip.
You could try roughing the surface of the plates with some 400 grit paper.
Check for lateral movement in the basket, can be caused by bearing wear and check the pressure plate is flat.

All of that has been checked. It's just f-ing odd.
A friend has offered to let me fit his 400 clutch to see if it's the plates or the setup.

Are there ridges on the basket or carrier forks. The plates might be meshing with the ridges.

We did a CBR clutch in college last year n we had a similar problem, turns out the clutch basket could only fit in one way coz there where locating pins that only allowed it to fit one way. Could be that?
